What are my options other than a $225 cable motor replacement?
Can I just weld the fork? Can i replace the 2-piece axle shaft with a one piece?(would like 297 joints anyways)

FYI the axle engages and disengages as i drive down the road or trail. Pretty scary on ice when you loose your front pulling power!!!

Whoa. David Withers - there's a name from the past!

Any way, your options are:

(1) Replace the vacuum harness. A YJ harness only costs about $33
from the dealer and should last you another 8 years or so.

(2) The $225 cable you mentioned.

(3) Assuming XJ disconnects are like YJ disconnects, simply open up
the disconnect housing, flip the shift fork around so it is
permanently engaged, and close up the housing. Cost? A few minutes
of your time.

(4) Replace the 2-piece shaft with a 1-piece shaft from a TJ or XJ.

(5) Weld it? Nah.

Checking the website, I didn't see any mention of children under 7
not allowed. The price guide lists ages 7-13, but that may just
indicate children 6 and under are free. They also mention in the tour
section...

Information for Parents:
It is not uncommon for young children, six years and under, to become
uncomfortable in the cave environment. In these instances, the child
and parent will be allowed to leave the cave tour, for their well-
being and safety. Please inquire upon check-in, if you have any
concerns.

This implies small children are not excluded at all. Anyone with kids
6 and under who want to go might want give them a call to be sure.

D W, I have a different opinion then Roger here. I believe there was a
reason the disconnect is there. I am not sure but I think it is has
something to do with the transfercase. In my 93 YJ the transfercase does
not have a true neutral or a CV driveshaft. You could pick up some
vibrations from the drive shaft because it will be constantly turning. I
have a locker so the drive shaft turns all the time. I experience the
Jeep jerking when making slow tight turns on the road. This happens in
neutral or in gear. I did not have this issue when the drive shaft did
not turn.
My suggestion would be to save or fabricate your own disconnect cable.
You may also be able to use some kind of air switch to change the vacuum
and have it manually engage or disengage.

I believe that Joey is correct. If you install a one piece axle in the
front you will have full time 4WD. That is why Warn has locking hubs with their
conversion. Not a cheap way to go but if you want the strength of a D44 and
want to use a locker and get rid of the vacuum disconnect that would be the
way to go. I went with the 5 x 5.5 kit which gives you stronger locking hubs.
Now having said all of that, even though the Warn axles are strong you still
have D30 tubes, you would want to install a truss to keep the tubes from
flexing, I didnt and ended up grenading my locker and my R&Ps on a 4.5 trail. On
the bright side, my axles and ujoints held up :-). Detroit told me that if
I would have had the axle trussed that would not have happened and they would
have considered replacing the locker under warranty.

IF it was my old ChiliPepper, maybe I might worry about it
Fulltime 4x4 might not be a bad idea here in WY with about 3 to 5 inches of snow a day

Whoa. David Withers - there's a name from the past!

Any way, your options are:

(1) Replace the vacuum harness. A YJ harness only costs about $33
from the dealer and should last you another 8 years or so.

(2) The $225 cable you mentioned.

(3) Assuming XJ disconnects are like YJ disconnects, simply open up
the disconnect housing, flip the shift fork around so it is
permanently engaged, and close up the housing. Cost? A few minutes
of your time.

(4) Replace the 2-piece shaft with a 1-piece shaft from a TJ or XJ.

(5) Weld it? Nah.

The front driveshaft will be constantly turning if the front
end is locked up. If it is open, then I don't think the shaft
will spin in 2WD. But I could be wrong.

Okay, that makes more sense. You meant a car carrier. It is so easy
to throw the word "Jeep" in front of everything. Jeep gas cans, Jeep
tires, Jeep radios, Jeep trailers... I figured a 'Jeep trailer' was
something you towed with a Jeep. I was thinking why would anyone buy
a Jeep to haul a heavy trailer? I have seen it done, but it must have
been out of desperation or lack of funds.

It worked great! It is just that my tired 258 does doesn't quite have the
oomph to spin my 38's. I loved not having to worry about it stalling at the
most inopportune time like it did prior to the install. I would recommend
it everyone. I consider it one of the best mods I have done to the CJ. In
fact the 350 I am installing in its place also has the Howell kit on it!
