After having some extensive changes done to my 94 XJ (lift, D-44 rear etc) I developed a leak on the rear output shaft seal of my transfer case. Figured it was due to the new rear axle blah blah blah.

Tore it down last night and installed the new seal this morning. Took it out for a while and the low life dog was still leaking. Had cleaned the shaft end with steel wool, lubed the seal and the shaft end before installation. Used RTV in the "cup". No defects noted in the shaft etc.

Figured I had screwed up somewhere so went and bought another seal, different manufacturer (the first was built in Indonesia :rolleyes: ) and did the process again this evening. Appears I may still have a small leak. Will take it for a serious test tomorrow.

Any input on what I might be missing? Leak is from around the shaft seal, not the cup.

I had the same problem. One week before the leak I had a D44 installed at 4 wheelers supply. Then one day on my way home the seal failed. I had oil everywhere, it was bad too. Took it back to 4wheelers two-three times before they got the leak fixed. Talk to Eddie at 4 wheelers he was a big help maybe they know what it might be.

My theroy on this problem..
the seal wears a little on the slip yoke over time. This makes a small grove in the slip yoke, once I swapped in the D44 the position that the yoke used to ride in the seal is now diffrent. So, either you need to run two (yes I said two) seals or swap in a new or less worn yoke.. A YJ yoke would help with the new added flex you have.. Yokes are fairley cheap... I'd offer to get a price on one for you but my parts guy isn't as fast as some others.. I suggest either 4wheelers, Desert Fab, or Airpak for a great price..

Right behind the seal, the slip yoke rides on it. The longer yoke should take care of the problem if the bush. is good.....the lift makes the yoke ride out farther. There are 3 bolts that hold the tail cone on, the bush. is in the cone. To check take the yoke and try to move it up & down, side to side, if it has exsecive(sp) play then the bush. need replaced.
