Subject: 4.0 exhaust manifold interesting facts


I was going over my employment history and I was
remembering my first job out of college in the
engineering department at Aluminum Casting &
Engineering Company in Milwaukee Wisconsin. ACE/CO
for short. I wasn't into jeeps then, so it never
really crossed my mind, but ACE/CO makes the exhaust
manifold for all the 4.0 engines. At that time (6
years ago) they were casted in semi-perm mold tilt
cast machines. We used to leak test every one by
sealing them up and filling them with air (i think it
was just 5psi) then dunking them about a foot under
water and watch for bubbles for 10 seconds. The good
ones were shipped out and the leakers went to get
impregnated (a process where basically the voids get
filled with a composite under high pressure). The
impregnated ones were leak tested again. If they
passed they were shipped out, if they failed,
sometimes they were re-melted, sometimes impregnated
again...
I remember thinking at that time "i wouldn't want one
in my car that was impregnated once, yet alone twice."
I worked there 4 months and ran away.

Note: In aluminum castings, leaks are caused by
porosity or shrink (basically the same thing) which is
the result of pouring the aluminum too cold (or cold
spots on the die or poor casting design...).
Basically the leaks mean the casting is not
structurally sound. Impregnating does not add
strength, it just seals.

Wasn't there a rash of postings about cracked exhaust manifolds...

Subject: Daddy Longlegs - Test Drive!!


Woohoo! After working all day Saturday & Sunday, and then on the evenings on Monday, Tuesday, and Thursday I finally finished up the main installation of the RE longarm kit and went on a 30 mile test drive. The TJ hasn't handled or ridden this good since it was stock. Even with 6" coils and 35's the ride was superb. Of all the vehicles I've ever driven on rutted gravel roads the TJ was the smoothest and most stable even at 50 mph.

Compared to my old RE 4.5" kit I noted quite a few differences in how it handled. I could not get it to lift the left front tire anymore. I did not notice any torque roll of the body under acceleration. On takeoff the Jeep just drives straight and level, even with the Detroit in the rear. I'll keep the group up to date if I notice anything negative.

I still need to cutoff the rear axle shock mounts and weld on the new ones. Then I can determine what length shocks I'll need.

I also found that the exhaust noise is unbearable with nothing past the catalytic converter. I'll get that taken care of soon.

The alignment seems ok but I'll have it put on a rack anyway. FLEXXY are you reading this?

The brakes pull to the left. I need to go back out and bleed the brakes again.

I called RE to order one of the newer rear trackbar relocation brackets. This one is designed to clock the trackbar forward when you run a CV driveshaft.

The new RE Extreme front trackbar and front relocation bracket eliminated the noisy heim joint and seemed to eliminate any bumpsteer that I used to feel with my 1 ton steering setup.

I already had lifted motor mounts installed so I had no problems with the new low profile crossmember. It raised the tcase up an inch or two.

I had alot of trouble with my lower axle brackets. OR Fab had boxed them in 1/4" plate and it took some fab work to get the new arms to fit correctly. The dimensions were screwed up and after about an hour of cutting, welding, and grinding per bracket the new lowers fit nicely. Cutting off the brackets on the frame turned out to be a b*tch. I had OR Fab gusset them with 1/4" plate which made for alot of time with a 4.5" angle grinder and sawzall. I think I spent a good 8 hours cutting off and grinding down the welds on those 4 brackets.

Anyway I'll try to post some pics this weekend. I'll be finishing up the last details that I can on Saturday morning.

I'll sell you my Tomken cheap and use the money towards a Kilby replacement. Seriously though. Don't even look any further than the Kilby. One benefit is that it raises the tank an inch for more clearance. I got my Tomken long before Brad starting building his. I'll eventually upgrade.

I don't know about the TJ's but my yj leaked where the fuel assending unit
went into the tank. Had to replace the gasket.

Daryl,

There have been a lot of cracked manifolds reported. If you go to the
RAM-WJ newsgroup there is always something about them. This would
explain part of it. I'm thinking that since this is not a "safety
issue" that is why there hasn't been a recall of some sort.

SYCAMORE CREEK AREA IS VERY BIG. We could split up into groups and go off in different trails. There are the hills by the wash for some to play on, and there are harder trails (3.5+) for those of us who want something more challenging.

Hello All,

If I read the archives correctly, August 16th will mark the 3rd Anniversary
of the first AzVJC trail run. I think we need to have a trail run to
celebrate. Any suggestions as to the trail? The trail should be doable for
"stock" Jeeps so that all may participate. I know the first run was Crown
King, or we can go with FR-42, or the Coves; it'll still be a bit on the hot
side, so something in the mountains is probably better. Suggestions for the
date? August 18th is the first Saturday after the 16th, is this suitable?

Something like this will likely draw quite a crowd, so we'll want to break
down into "sub-groups" no matter which trail we choose. Probably 10-15 Jeeps
per group. So we'll need group leaders, any volunteers?

Subject: Temp Sensor/Gauge problems


Here is a brain teaser.
Recently on the freeway I looked at the temp gauge and it was reading 100 deg. My 4 cyl. usually runs at 210 deg. I have recently replaced the temp sensor and it has been working great.
When I get in the Jeep when it is cold the gauge starts to indicate the rising temperature all the way up to 210 deg. When it gets to 210 it hangs there for a bit then it steadily slowly falls back to 100 deg. The 100 mark is up from where it sits when the Jeep is off. I am puzzled. I replaced the new sensor for the old one, which was good, with the same results. I have also check all wiring and connections, including to the computer connector, sensor and gauge.

Also of note. There is no discernable performance that I have noticed.

Any help is appreciated.

Subject: Suggestions on spare parts for trail running


Greetings,

We're driving a 2001 stock TJ and we're looking to ensure that we have
things covered in the event of a surprise attack from a rock. We will be
using our Jeep to explore the state, not so much to play on the "playground"
(though we do this from time to time to "practice").

I know we'll need to install a Gas tank skid plate, but what about the
front? I'd hate to break something while on a trail and not be ready for
it.

What are the most common parts to get sacrificed on the 3.5 and lower
trails?

We have stock clearance and 30" tires. We do not plan to lift it or get
bigger tires so spare parts (or underbody armor) are the answer(s) we're
looking for.

San Diego  On May 17, 2001, the American Sand Association ("ASA"), the California Off-Road Vehicle Association ("CORVA"), and the American Motorcycle Association District 37 ("AMA"), filed suit against the Department of the Interior ("DOI"), Secretary of the Interior Gale Norton, and the Bureau of Land Management ("BLM"), seeking a court order to reopen the Imperial Sand Dunes to off-highway vehicle ("OHV") use.

In November 2000, BLM settled a lawsuit that had been brought against it by the Center for Biological Diversity for alleged violations of the Endangered Species Act. As part of that settlement, BLM agreed to close large areas of the Imperial Sand Dunes to the OHVs  even though the current California Desert Conservation Plan and the Imperial Sand Dunes Recreation Management Plan designate these areas as "open" for OHV activities.

In their lawsuit, ASA, CORVA, and AMA challenge the dunes closures, alleging that BLM implemented the closures without conducting the environmental review and "public participation" processes required by the National Environmental Policy Act ("NEPA") and the Federal Land Policy and Management Act ("FLPMA"). According to the complaint filed in the United States District Court, Southern District of California, BLM was not authorized to close the dunes without first evaluating the environmental impacts of the closure and without seeking input from public as to whether the closures were (1) necessary to protect threatened and endangered species, and (2) consistent with the "multiple use" mandates of the FLPMA. The suit further alleges that BLM, by implementing the dune closures without conducting the necessary environmental review and public participation processes, illegally stripped the public of its legal right to help shape land use policy in the California Desert.

In their prayer for relief, ASA, CORVA, and AMA have asked the Court for an order lifting the dune closures and removal of all closure signage until such time as BLM complies with the procedural and substantive requirements of NEPA and the FLPMA.

BLM endorses the Checkered Flag Program
ASA is pleased that BLM has endorsed the Checkered Flag Program. Greg Thomsen, BLM's El Centro Field Office Manager has informed ASA that he will lend his support to the Checkered Flag Program and looks forward to working with ASA members in developing public education programs.

ASA plans to embark on a Public Safety Education Program in October 2001. The Checkered Flag Pledge, the BLM ISDRA Rules and the California OHV Laws will be the foundation for the ASA safety program. BLM's endorsement of the checkered flag adds significant support to the safety program. Larry Caffey of BLM will coordinate BLM's support.

A spare tie rod. If you bend one you may be able to get home but if
you bend it bad or break it your stuck, the jeep will be un-
steerable. They are long & thin & easy to stash under the back seat.
You can usually find a used one from somone who has swapped for a
bigger one. (of course lots of people keep there old ones as spares)
Or try looking at a junk yard.

Challenger Products makes a replacement unit that is designed to
bend, not break, and then return to it's original shape, it's
gaurunteed not to break. This is better that a spare since you don't
have to do any trail repairs. OffRoad Unlimited carries them as does
MacroMotive.com.

This may sound odd but is the radiator full and the over flow bottle full? Low fluid can cause this oddity of incorrect gauge reading until the vehicle overheats.

Here is a brain teaser.
Recently on the freeway I looked at the temp gauge and it was reading 100 deg. My 4 cyl. usually runs at 210 deg. I have recently replaced the temp sensor and it has been working great.
When I get in the Jeep when it is cold the gauge starts to indicate the rising temperature all the way up to 210 deg. When it gets to 210 it hangs there for a bit then it steadily slowly falls back to 100 deg. The 100 mark is up from where it sits when the Jeep is off. I am puzzled. I replaced the new sensor for the old one, which was good, with the same results. I have also check all wiring and connections, including to the computer connector, sensor and gauge.

Also of note. There is no discernable performance that I have noticed.

Any help is appreciated.

Can anyone tell me an easy way to bend the manual transmission shift
lever on a TJ? I put a 1" body lift on my Jeep last night and now I
have interference between the shift lever and my OX Trax shifter
knob, it's very difficult to get into 2nd & 4th.

I got this email from a friend of mine in NM, wanted to ask the YJ
specialists here:


"Friend of mine is having some trouble with his YJ, thought I'd run
it past you for some thoughts. He has a 1.5" spring lift with the
drop down for the t-case. This guy goes through u-joints like no
other and doesn't really take it off road all that much at all. Have
you heard of anybody else having this problem? Also, do you know a
good place (ie, cheap) for parts for YJ's?"

Make sure you remove the rubber insulator tube that sits around the base of
the shifter (made of foam rubber and is a snug fit right around the base of
the shifter)... it will buy you more clearance.

With that tire package you may or may not have D44 in the rear. If
you do, you'll probably be ok with what your going to be doing with
the jeep.

BUT if you have a D35 and do anything more than street driving, your
skating on thin ice. The D35 is notoriously weak (ask my
girlfriend's jeep). Many jeepers have broken the axle shafts in the
D35....but some have not. To date I am lucky to not have broken one,
but I have upgraded the axle shafts as well. Being on the rocks with
Swampers and a locker, my days with the D35 are definately numbered.

In summary, if you have the D35, spare shafts and the ability/tools
to change one or 2 would be extrememly beneficial, you can't drive a
jeep with with a broken axle that has c-clips.

Suggestion: get stronger axles from Moser Engineering
(www.moserengineering.com) and carry your stock ones as spares.

I just use an old 2" drop for a ball hitch. Take the ball out and insert the shackle pin. I also turn mine over for a better departure angle.

I made my own. I went to Jan's Iron and Metal on Center and Southern and bought a piece of 2" solid. I then ground in down on two sides so the clevis would fit. Here is a picture.
